Modern manufacturing plants choose from a variety of advanced dry-coating methods alongside traditional wet-bath electroplating. Technologies like Physical Vapor Deposition (PVD), Chemical Vapor Deposition (CVD), and High-Velocity Oxygen-Fuel (HVOF) thermal spraying are selected based on the part's base metal, operational temperatures, and specific wear conditions.

PVD processes operate within ultra-high vacuum chambers ($10^{-3} \text{ Pa}$ to $10^{-5} \text{ Pa}$). High-voltage cathodic arcs vaporize a solid target metal (such as titanium or chromium), turning it into a highly ionized plasma gas. An electrical bias voltage pulls these plasma ions onto the workpiece, where they react with gases like nitrogen to form hard ceramic films:
These thin, dense coatings provide extreme surface hardness ($>2500 \text{ HV}$) and low friction, making them excellent for cutting tools and precision injection molds.
For larger parts facing heavy impact and wear, HVOF thermal spraying is often chosen over electroplating. HVOF systems mix liquid or gas fuel with oxygen in a combustion chamber to produce a supersonic gas stream.
Cermet powders, like tungsten carbide-cobalt ($\text{WC-Co}$), are injected into this jet stream, melting instantly and blasting onto the workpiece at speeds up to $1000 \text{ m/s}$. The particles flatten on impact to form a tough, dense, mechanically bonded wear layer.
